Reusable bag materials: non-woven PP vs RPET vs cotton
A reusable bag is only better than a single-use one after it has been used enough times to pay back the material that went into it. That number varies enormously between materials, and the material with the best environmental reputation has by far the highest debt to repay.
The number that decides everything: reuses to break even
Every reusable bag starts with an environmental debt. What matters is how many trips it takes to clear it.
Life-cycle studies disagree on exact figures, and the honest summary is a range rather than a number. But the ordering is consistent across essentially every study published:
- Non-woven polypropylene — the lowest debt of the three. Roughly a dozen to a few dozen uses to break even against a lightweight single-use carrier.
- RPET — similar order of magnitude to non-woven PP, and better where the recycled content displaces virgin polyester.
- Cotton — by far the highest, because of the water, land and energy cotton cultivation consumes. Studies put it in the hundreds to low thousands of uses. Organic cotton is often higher, not lower, because yields per hectare are lower.
This is uncomfortable for the material customers feel best about. A cotton tote given away at an event and used twice is environmentally worse than the plastic bags it was meant to replace. A non-woven PP bag that a shopper genuinely keeps in the car for a year is better than either.
The practical conclusion: choose the material by how the bag will actually be used, not by how it reads. Bags that get given away should be cheap and light. Bags that people pay for and keep can justify heavier materials.
Durability and what actually fails
All three materials fail, and they fail in different places for different reasons.
Non-woven PP fails at the handle attachment and at the stitched seams under concentrated load. It is a bonded fabric rather than a woven one, so it does not fray, but it does tear from a puncture. Laminated non-woven adds a printed film layer that improves water resistance and abrasion at the cost of recyclability.
RPET is a genuine woven fabric and is the most durable of the three per unit of weight. It resists abrasion, dries quickly, and folds small enough to be carried habitually — which matters more for actual reuse rate than any specification does.
Cotton is strong but heavy, absorbs water, dries slowly, and stains. Canvas weights are durable for years; lightweight cotton totes frequently fail at the handle seam well before they have repaid their production impact.
Where a bag will carry heavy or sharp goods, the specification that matters is the handle attachment, not the fabric. A reinforced, box-stitched or fully bar-tacked handle changes failure rate more than moving up a fabric weight does.
Printing: the constraint people meet last
The material decides what your artwork can look like, and it is worth knowing that before the design is approved.
Non-woven PP takes screen printing well for simple spot colours, and heat-transfer or laminated film print for full-colour photographic artwork. Laminated print gives the best image quality of the three by a wide margin — and makes the bag a two-material construction, which works against recyclability.
RPET takes screen and transfer printing. The woven texture softens fine detail, so small type and thin lines lose definition.
Cotton takes screen printing beautifully and is the best substrate for a simple one- or two-colour design. Full-colour photographic print on cotton needs a transfer process and the result is usually stiffer and less durable than the fabric under it.
If the artwork is photographic and full-bleed, laminated non-woven will give the best result. If it is a logo and a line of type, all three work and the decision belongs elsewhere.
Compliance is no longer optional
Reusable bags have moved from a giveaway to a regulated product, and the rules differ by market.
Several jurisdictions now set a minimum thickness, a minimum reuse count, a minimum recycled content, or a required durability test before a bag may legally be sold or given as a reusable carrier. Some require specific labelling. Where a plastic packaging tax applies, the bag can fall within scope.
Retailer requirements often go further than the law: heavy-metal and azo-dye limits, a social-compliance audit of the production site, and a fabric-weight declaration on every shipment.
Tell us the destination market before the specification is fixed. It is a much cheaper conversation than a rejected shipment, and the fabric weight is usually the term that has to change.
Common questions
Is a cotton tote better for the environment than a plastic bag?
Only after several hundred uses at minimum, and published estimates run higher. Cotton carries a large production footprint in water and land. A cotton bag used a handful of times is worse than the single-use bags it replaced.
What GSM should a non-woven bag be?
It depends on load. Lighter fabrics suit promotional giveaways and light goods; heavier fabrics are needed for groceries and anything with weight or corners. Handle construction matters at least as much as fabric weight, and is cheaper to upgrade.
Is RPET actually recycled?
Reputable RPET is certified — GRS is the usual scheme — with a documented chain of custody back to the recycled feedstock. Ask for the certificate and the transaction certificate for your specific order, not just a statement that the mill uses recycled material.
Can non-woven PP bags be recycled?
Unlaminated non-woven PP is polypropylene and is recyclable where a PP stream exists. Laminated bags combine a film layer with the fabric and are effectively not recyclable, which is the trade-off for the better print.
